How the Formula Works

Three steps from specific gravity to order quantity. Understanding each one helps you cut waste and spec with confidence.

Theoretical Coverage

One pound of powder has a maximum theoretical coverage determined by its specific gravity and target film thickness. Denser powders cover less area per pound.

192.3 ÷ (SG × mils DFT) = ft²/lb

Transfer Efficiency

Not all powder sprayed reaches the part. Transfer efficiency accounts for overspray losses, and a well-tuned electrostatic line typically runs at 60–75%.

Theoretical coverage × TE% = effective ft²/lb

Powder Required

Divide your total surface area by the effective coverage rate. Add a safety margin, typically 10–15%, for startup waste, colour changeovers, and complex geometry.
